The plan sounds good, except I think it would be easiest to just glue the two plywood pieces together myself. I can’t imagine that having a nice, smooth surface would be a problem. I have some leftover woodworking tools so I’d probably be able to build a decent-looking plastic gear. It’s definitely something to try out.
